【打造蝙蝠车】
影片的美术设计师内森·克罗利在导演克里斯托弗·诺兰的车库里建起一座车间，用于完成片中主要元素的设计和制作，而首当其冲的就是蝙蝠车。诺兰和编剧大卫·高耶一边在房间内创作剧本，一边要同克罗利一起研究蝙蝠车的设想。
克罗利说：“我从没在一部影片连剧本都没完成时就开始概念性工作，我们甚至建立了一个小型的机械商店，用能找到的一切开始制作汽车模型，诺兰在写作休息时会来到车库出谋划策，在8周的时间里，我们一共完成了5、6个版本的蝙蝠车。”
在以往蝙蝠侠影片中，蝙蝠车都与时代同步，并在张扬中发挥到极致。本片中的蝙蝠车是兰伯基尼与悍马的混血儿，将运动车的精巧灵敏同战车的壮硕相结合。
在故事中，蝙蝠车实际是一种名为“The Tumbler”的军用车原型，它由韦恩公司研制，用于装载人员和装备跨越壕沟和便于在开阔地带通行，但因价格昂贵，韦恩公司没能大规模投产，却被蝙蝠侠发现，从而发展成维护正义的工具。
克罗利和诺兰将完整的立体塑料模型车带给了特效车间主管安德鲁·史密斯，在6个月的时间里，史密斯和他的团队根据不同的雏形完成了5部蝙蝠车，诺兰后来说：“我从没奢望他们能造出集各种设想于一身的蝙蝠车，但是他们做到了，它是怪物，是野兽。”按照道具车的惯例，都是在现有的车身之外装配塑料外壳，而本片中的蝙蝠车却是从车轮、底盘到车身都是实打实的真货。
蝙蝠车配备了5.7升340马力引擎，能输出400磅扭力，车身宽9英尺4英寸，长15英尺，重达两吨半，在5秒之内就能从静止加速到60英里/小时，更可完成长距离的跳跃。蝙蝠车最独特的地方在于没有前轴，而是通过车体侧面支撑车轮。技师们将后轮尺寸加大，并将发动机和变速箱布置在附近。蝙蝠车甚至拥有一副昆虫式的腰身，当加大马力时车身会出现扭曲。
另外，蝙蝠车还装有6只卡车轮胎，为了达到设计的侧滑效果，不同场景使用磨损不同程度的轮胎，胎压也要进行相应调校。
片中共使用了8辆蝙蝠车，其中5辆装备齐全，1辆电子版配备有活动顶以方便进出，两辆没有发动机并被减重，用于在特殊动作场景中被弹射。

影片从2004年3月开拍，9月完成，在129个工作日里，剧组到过冰岛、芝加哥和伦敦进行实景拍摄，也在英国著名的谢伯顿电影制片厂摄影棚以及由飞机库改建的、庞大的卡丁顿摄影棚内进行拍摄。
通常情况下，在导演专注于拍摄主要内容时，另一个摄制组将负责拍摄动作镜头和辅助镜头。但本片导演诺兰不愿“一心二用”，而是按部就班、细致入微的进行拍摄，从而保证了他对影片的构思能够贯彻始终。为了使影片的方方面面都突显出现实主义风格，诺兰带领剧组利用实地拍摄、摄影棚布景、实景模型和极少量电脑动画相结合的手段创造出蝙蝠侠的神奇世界。
冰岛东南部瓦特纳尤库尔冰川是剧组选取的第一个外景地，瓦特纳尤库尔冰川是欧洲最大的冰川，占冰岛全国领土面积的十分之一。起伏不平、山石嶙峋的地形地貌非常适合表现影片中以喜玛拉雅山的恶劣环境作为故事背景的场景。由于冰岛只有一条双车道公路贯穿全国，剧组只好自行修路，以通往冰湖、村庄和修道院。
哥谭是影片故事发生的重要地点，芝加哥不仅被用作哥谭市的蓝本，还被用来拍摄许多表现这个虚构城市的外景，包括一段壮观的追车场景，蝙蝠车沿着精心设计的线路像火箭一样在公路上飞驰，并撞飞追捕的警车。这个追车镜头主要在芝加哥河南面的Lower Wacker大道上拍摄，并且得到芝加哥市前所未有的支持，为了拍摄疯狂的追车场景，城市的数个街区都曾被暂时封闭。追车镜头中的一些特别棘手部分使用了布景拍摄，按照三分之一的比例搭建了房顶模型，当房瓦被汽车碾压碎落时，效果几乎可以以假乱真。
哥谭市外貌的大型模型是在卡丁顿摄影棚搭建的，卡丁顿曾是飞机库，座落于伦敦北部。卡丁顿庞大的2号飞机库长812英尺，高180英尺，棚内面积相当于16个奥运会规格的游泳池，可以容纳8338辆伦敦双层巴士，这是一般摄影棚所无法企及的。
韦恩庄园的内景和外景大部分是在英国的Mentmore塔拍摄，这处地产由罗斯彻尔德家族于19世纪50年代修建，座落于伦敦北部约一个半小时车程的地方。正是在这座庄园之下，年轻的布鲁斯·韦恩发现了一个巨大的洞穴，里面有无数的蝙蝠和非常壮观的瀑布。
“以前的蝙蝠洞非常精致而显得不太真实，”诺兰说，“在本片中，我们表现的蝙蝠洞是个潮湿而脏乱的洞穴，里面到处都是蝙蝠，我们将看到布鲁斯·韦恩自己动手搭建自己的蝙蝠洞。”
蝙蝠洞布景是在谢伯顿摄影棚内建造完成，大约长250英尺，宽120英尺，高40英尺，它使用了24台水泵，每分钟有12,000加仑的水在布景中流过，从而形成瀑布，溪流和滴水的潮湿洞壁。
视觉效果主管丹·格拉斯和贾奈克·瑟尔斯带领团队利用CG创作出了大部分栖居在洞里的蝙蝠。“训练蝙蝠的手段目前还很有限，很难做到让如此众多的蝙蝠按照人的意志行事，所以我们制作了大量的数字蝙蝠，”他说道，“在拍摄中我们利用放在支架上的蝙蝠标本作为参照物，然后利用那个蝙蝠形象的空间和照明效果制作出数字蝙蝠群。”
影片中可以看到蝙蝠侠用他的高科技斗篷“飞”过哥谭市的天空，这个镜头并非出自视觉特效，而是在摄影棚里完成的，没有使用任何绿屏技术。飞翔动作是凭借钢丝和真正的摄影机完成，剧组将摄影机吊在钢丝上，让蝙蝠侠在摄影棚里滑翔了800英尺的距离。
